My Driver side headlight does not become flush with the rest of the hood when closed, you can jiggle it with your finger. sometimes the motor works and sometimes it gets stuck in the middle of its cycle both when turning it off and on. If you roll it up manually you can feel the gear slip at the end of each cycle causing it not to be flush. I have replaced the gear with no success, as well as the headlight actuator module. Its just a big headache, any solutions are welcome with open arms. Im considering just taking it to a specialist and letting them deal with it. Any recommendations near the New Bern NC area?

BigWheels,

I just replaced my 90 vette's headlamp because one side would only go up 1/2 the way. Ended up replacing headlamp assy with a motor with a new one I found on Ebay. Be warned that there are Chinese aftermarket replacements as well as the OEM from GM. Make sure you get the one you expect. It could be as easy as replacing the bushing or the motor itself.

Also, note what John Robinson said in my thread. Even after replacement, he still had problems but found it was elsewhere. I personally chose not to go the rebuild path because I didnt want to take the chance that I would screw it up after spending the time and effort of going through it the first time. Just dont make the other mistake I made, which was I accidentally smashed the plastic headlight cover when replacing the assembly. I had to find an OEM one, which comes gray and unpainted to my car's color. Then I had to get the right paint and learn how to paint this kind of plastic - which takes some prep work else it just beads up. (My hood came down and smashed the cover that was resting on the windshield wiper tray. See why I dont like to do these things myself? :rotfl
Sometimes you have to though. Good luck.

I chronicled the whole process here:
