Headlight Pop-up Problem

I have changed the headlight gear in the drivers light with a brass gear. Everything was working good for about a month. Now when the car is started in the garage the lights pop up. After about 5 minutes of driving during daylight the lights close, then the drivers light pops back up. I can maually drop the light back down. Has this happened to anyone? Could I have a bad relay in the system, and which one? Thanks for any help.
